1) You will have to jack up the motorcycle. The best way to accomplish this is
with a
motorcycle/ATV lift. They are available for a little as $89, and are really an
essential
tool for maintaining your motorcycle.
2) Remove the stock turn signals completely. They will have to be replaced to do
this
modification. You may want to install the turn signal mounts (item #205 or
#185) and bullet style signals lights after your fork tubes are in place.
3) Place A Big Thick Soft Blanket Over Your Gas Tank!!! (LET’S CUT TO THE
CHASE, THE MAIN THING IS TO PROTECT THE TANK!!!!).
4) Per the Victory service manual, remove the front wheel and be sure to take
note of which
spacer goes where. Refer to the Victory manual for further information.
5) Remove the front fender and fork guards . Be careful you don’t scratch the
paint on the
front fender while removing it.
6) Remove the brake calipers and secure the brake pads if necessary with tape or
wire so
they don’t fall out. This would be a good time to inspect them for wear, and
replace
them if necessary.
**NOTE** Do not squeeze the front brake lever after you have removed the front
wheel. Doing
so will cause the calipers to close and then you will have to spread them apart
prior to reassembly.
**NOTE** The right OEM fork tube and left OEM fork tube are different from one
another.
7) Loosen the bolts on the RIGHT side of the upper and lower triple tree clamps.
The fork
assembly should drop down. Remove the fork assembly from the bike.
8) Clean the stock fork assembly thoroughly.
9) Slide the OTS-1065 O-Ring over the top of the fork assembly until it reaches
the bell at
the bottom of the shock.
10) Spray a small amount of WD-40 on the lower O-Ring. Then slide the longer fat
fork tube
over the fork assembly until it seats on the O-Ring.
**Note: The bigger inner diameter goes over the fork bell, the chamfered end
goes up.
11) Slide one of the OTS-1066 O-Ring over the top of the fork assembly and slide
it into the
inside chamfer cut in the top of the lower fat fork tube. Spray a small amount
of WD-40
on the upper O-ring.
12) Now that the lower assembly is complete, slide the fork assembly back into
the
triple trees. You will notice that the fat fork tube will not seat right against
the
lower triple tree. This is were you have to create some compression on the
O-rings
that will hold the fork tubes snugly in place.
13) This happens in (2) steps. 1st step: Grab the bottom of the fork where the
wheel
goes and push upward with a little pressure then snug the bolts on the lower
triple
tree clamp. Step 2 will be later. There will be a small gap between the top of
the
fork tube and the bottom of the lower triple tree. There should be no metal to
metal
contact here.
14) Repeat steps 7 thru 13 on the LEFT shock assembly.
15) Reassemble the calipers, fender & front wheel per the Victory service
manual.
16) Now that we have the front end almost back together, we can complete step
(2)
final compressing of the O-rings on the lower fat fork tubes.
17) Let the jack down until the front wheel is just touching the ground.
18) Loosen the lower triple tree bolts and let the jack all the way down. This
will allow
the weight of the bike to help compress the O-rings.
19) The top of the fork caps should seat on the upper triple tree. This is
accomplished
by further compressing the O-rings that are holding the lower fat fork tubes in
place. You can utilize your body weight to compress the O-rings further by
holding
the front brake and putting your weight on the handle bars while the triple tree
clamps are loose.
20) Tighten & torque the lower triple tree bolts per the Victory service manual.
With
this done, we are now ready to install the upper fat fork tubes.
21) Support the bike with the jack so there is very little weight on the front
wheel or so
it just touching the ground.
22) Remove the upper triple tree by removing the large center steering head nut,
and
loosening the upper triple tree clamps. You may not need to remove the handle
bars
from the upper triple tree, just pull them off together if possible.
23) You will need to support the bars while you install the upper tubes. And
just so you
know loose handle bares cause more tank damage than any other source known to
man! One good trick is to stretch a bungee chord between each side of the handle
bars, and the ceiling or rafters in your garage. Then once the bars are loose,
they
will be pulled up away from the tank until the wires and cables are taught.

24) Now slide one of the OTS-1066 O-rings over each upper fork assembly. Spray a
small
amount of WD-40 on to the O-ring. Slide the fat fork tubes over the upper fork
assembly.
**NOTE** One end of the upper fat fork tube OUTER DIAMETER is slightly smaller
than
the other end. The small end goes up towards the handle bars.
25) With the upper fat fork tubes in place, Stretch the OTS-1064 O-ring over
each of the fork
assemblies and slide them down into the top of the tube. Spray a small amount of
WD-40 on
the top O-rings.
26) Now reinstall the upper triple tree and torque the center nut . Refer to the
Victory service
manual for the torque requirements on the center nut. We have found that not all
front ends fit
up the same, so some tapping with a rubber mallet might need to be done to help
even out the
upper triple tree from side to side before final tightening can be done to the
upper triple tree
bolts.
27) Once again the top of the fork caps should be flush the upper triple tree,
most likely both
sides will not be exactly the same but close.
28) Install the fork caps then tighten & torque the upper triple tree. Refer to
the Victory service
Manual for the torque requirements on the upper triple tree bolts.
29) Now one last thing before the first ride: RECHECK ALL THE NUTS AND BOLTS ON
THE
FRONT END OF THE BIKE TO MAKE SURE YOU HAVE NOT FORGOTTEN ANY
THING!
30) IMPORTANT!! PUMP THE FRONT AND REAR BRAKE SEVERAL TIMES UNTIL
THEY BECOME FIRM BEFORE RIDING!
31) Now go for a ride and show off your new KEWL front end.
